I'm guessing that they want the cores for their 4.16
gearsets that still use a welded cluster gear.

The reason they want cores back is so the hack and welds dont hit the street!

You are absoluty correct Rock. They dont want other vendors to get the core gears. I just had to do the same. Got my 5:8's and I have to send in the core also.

Re: $495.00 gears.....core charge?????

How hard is it to do the gear swap..?

I'd like to get the sale gears but feel I should but the rebuilt kit for the tcase while it's apart. Is the Std kit enough? I have no idea what shape my spare case is in really, but it's low miles around 70,000.

Should I just bang it out myslef? Never really got into trannies and tcases before but it don't scare me.. Do I need any special tools?

Re: $495.00 gears.....core charge?????

Mini4X, Its a easy job, I never touched a tranfer case or a tranny before, Just follow the directions, and what ever you do dont pull the pins that go to the shift forks, theres ball bearing in there. It probably would of took me about 2 hours to do but I couldnt resist and had to pull the pins. I got the kit but never used the seals, mine never leaked before, I probably would have but I was getting alittle upset after the third time I had to crack the case (ball bearings). And if you run into a problem Im sure there are quite afew people on the bbs that can help.
Before you start get a good bearing puller, I rented one from auto zone, good luck.

Air tools come in handy in getting those flange nuts off. OTherwise it's very difficult to get them off. You will also need a hydraulic press to press on the new bearings. It's not all that difficult. Follow the directions and having a FSM doesn't hurt either.

Re: $495.00 gears.....core charge?????

There is a S.A.E deep well socket that can easily press on those bearings and that can remove the flange nuts. I think it's like 1" 13/16 or something. I can not remember.
Is that nut a 27mm? Get a metric tape measure and take that to the cheap deep sae sockets and find the closest one. That socket can also be used to install the bearings.
That's what I did on mine.
GET A GOOD BEARING PULLER!!!!!!!! I BROKE 2 of them!!
BASTARDS to get off there...
