Tracker Transfer Case Woes

Well, the Tracker's back on the road again, after costing me nearly $700 to find out I had a bad ground and a cracked firewall where the clutch cable passes through. If I had found it myself it would have been a $4 fix, but I didn't, so I'm pretty *&^@ off at myself.

After having the tranny in & out 4 times, the transfer case has decided to quit shifting correctly. (Not at all into 4low). I've had the lever out, the cover off and tried to line the 2 shift rods up to look like the pictures in the FSM. Lining up the slots makes the shifter totally unmoveable. Pushing the 4 high rod forward (into 2wd) before reinstalling the lever is the only way I can get it into 2wd. I know there is an interlock ball between the 2 rods, is there a way it could be misplaced? How do I fix it without tearing down the transfer case?

All suggestions gladly considered.

I wish I had an answer for that. Is it my imagination, or have you had just one disaster after another with that rig? None of my Sidekicks EVER gave me that much trouble, even if you combine all 5 of 'em!

Up until this blasted clutch problem, everything else has been just niggly little things that didn't really cause me any grief. I finally got the radio installed & playing this weekend, though its just sitting in the hole for right now.

The front diff still has the busted mount 3rd member installed, the parts are here but have had other priorities and after looking over the FSM, may farm the work out to somebody more experienced. Also waiting to see about that wrap-around mount to replace the busted stub as I really like the looks of that and should be able to grind the stub off while in the car.

Just aggro'ed at myself as much as anything else for this cracked firewall/not really a clutch problem.

Haven't planned for Zukfest though I do love Moab and could use a spring get away. Normally go there with the mountain bikes... Have to think about that a bit!

I sure think there must be something just lined up wrong that's keeping the 2 rods from moving smoothly, I just haven't figured it out yet. But just for the sake of knowing... how much?
